So your FSG must be burned down for some unrelated reason (not very likely).
Even if you completely format the HDD, you should *always* be able to
boot of USB stick (it doesn't blink etc. when you put it on and power on
FSG)?
Unless you played with /dev/mtd* *after* you booted off HDD or USB stick
(much more likely).
You can open the device and connect a serial cable to see what's going
on; you need a USB-serial cable for a mobile phone and at least a tiny
bit of practice with cabling etc...
You can also remove the HDD and see if the device boots without it.
Note that you'll loose your warranty when opening the FSG.
